STAGE 4 - VARIOUS FITTINGS (108 hours)



25th Apr Fitted expanding pole for bonnet stay.

Fitted front bonnet lockable catches - but holes in wrong place - need to make brackets.

26th Apr Made/fitted strengthening plates for bonnet hinges.

Made bracket for offside front bonnet fixing and fitted .

27th Apr Made bracket for nearside front bonnet fixing and fitted.

Lower part of wings reduced to accommodate suspension movement.

28th Apr Fitted steering wheel boss and fixed column to bracket.

Fixed steering wheel.

29th Apr Fitted steering column to bracket to tub.

Tried steering column switches - position OK.

Cleaned HT leads but too short - need to move coil forward.

Tried heating bonnet to shape - kept shape for while then reverted back again.

1st May Fitted front flasher lights and headlights.
2nd May Made and fitted less visible support for front nearside wing out of 2 strips of thinner steel (originally rectangular box section).
3rd May Set out wiring loom.

Fitted steering column switches.

Fitted battery cutout switch in lower rear bulkhead.

4th May Cut out bonnet grilles.
5th May Drilled holes for nearside rear lights and numberplate light.

Wired up.

6th May Rubbed down paint on bulkhead.
8th May Offside rear hole for lights.

Refixed number plate box to reduce gap at top - more gap all round but equal.

9th May Fitted nearside rear lights.

Checked all rear lights to battery.

Battery negative to chassis and bulkhead take off point.

10th May Cleaned and lubricated steering column switch/levers.

Fixed fusebox.

Located wires/connections and channelled rear loom.

Had to loosen pedal box to connect brake pedal terminals.

11th May Dsuz fasteners fitted to bonnet rear lower edges.

Removed offside wing, replaced with M8 Allen bolts and altered bracket.

15th May Made and fitted GRP ramps for Dzus pins to slide along.

Made replacement bracket for nearside front bonnet fixing from 2 sections of strip and fitted to make wing higher and further in - to avoid unsightly gaps.

Fitted spring fasteners between wings and front bonnet.

Adjusted front key-operated fasteners.

16th May Replaced nearside wing nuts with Allen key ones.

Fitted bonnet prop - re-sited rubber suction gripper.

Made metal gripper for wiring loom entry through bulkhead and fitted.

Sorted out wiring connections.

Connected battery to rear brake and side lights - worked.

Checked front head and side light connections.

17th May Made connections for and to head/sidelights - all working.
18th May Re-made/soldered connections to headlamps.

Connected choke lamp, hazard lights, direction indicators - all working.

19th May Stuck lower grill on with mastic - held tight with wood and ropes vertically!
22nd May Removed wiring loom bindings.

Sorted out and labelled wires/connections.

Removed fog/interior light wires.

Soldered terminals at front.

23rd May Fitted/connected instrument lights - main beam, oil pressure, brake fluid (and switches).

Lengthened/fitted coil to contact breaker, oil pressure switch to light.

Tidied/grouped wires.

Turned front flashers so nut underneath and drilled holes in chromium mounting bracket to thread flasher wires to exit at top to join headlight wires.

Also ran earth wires from headlights through tube to bottom and earthed to chassis using existing nuts.

Fixed fuel pipe with P section rubber covered aluminium clips at three places having drilled holes in chassis.

Tidied foam at pipes exit from central chassis tube.

All non-engine electrics working perfectly.

24th May Fitted instruments (not speedo) - made holes in dashboard and tidied up cockpit wiring - new earthing point.
25th May Spiral loom covers (plus tape every 6 inches) in engine compartment.

Self adhesive fixings (plus tape) to rear loom.

Connected starter and alternator wires.

Removed voltage regulator and put on inside bulkhead.

Put insulating hoods on starter, alternator and battery isolator. Re-routed some wires through new hole in offside bulkhead.

Replaced retaining strip in gear-lever hole.

Changed green instrument light to output from flasher unit for both hazard switch and direction indicator switch.

Tied up mess of wires in tub.

Tightened wheels.

Removed fuel sender - bent float wire to get reading - checked and improved range with fuel gauge.

Checked oil unions - OK.

Turned over engine with handle - OK.

Fixed starter cable to keyswitch - turned over engine - OK.

Put gallon of petrol in tank. Turning engine put petrol in pipe (checked by blowing through) - but not enough to get above pump.

Phoned Lomax re. leaking tank - would send chap.

While waiting, removed 20 bolts connecting chassis with body and handbrake.

Undid tank fixings.

Raised body.

Helped remove tank.

Bent fuel outflow pipe on sender to face East/West - so pipe can rest on top.

Changed rear earthing points from inside tub to rear chassis seat belt anchorages.

Fixed instruments in place.

26th May Collected replacement (repaired) tank and speedo.

Fitted speedo - had to swap with tacho as cable too short to go in centre (unecessary hole).

27th May Connected instrument warning lights - adding sections of wire in some cases - OK.

Tidied up 'mess' of wires behind dashboard with garden plastic tie.

Removed rear wheel and jacked up car.

Raised body.

Made new earth connections for petrol sender and rear lights (seatbelt rear fixing).

Fitted replacement tank, reconnected pipes.

Discovered newly bent sending output was too acute - bent it so that pipe would run between tank and vertical floor (new tank higher because of flanges to raise above external nut [repaired tank]).

Removed bonnet.

Refitted body to chassis and rear wheel.

Reconnected handbrake, gearlever and exhaust (Firegum applied).

Reversed coil as gear lever was hitting it - HT leads swopped too.

Tried getting petrol through pump with starter - not enough?

Refitted seats.

Drove into garage using starter and 1st gear!

Cleaned car.

Charged battery overnight.
